Currently, calculations performed using mathe-matic equations have not produced high accuracy. The roll-forging die must be continuously modified based on experimental results to establish em-pirical data and thereby yield the expected results. It takes a lot of material, time and labor cost to do the process not meet economic benefits. Currently, there are VeraCAD software for commercial roll forging die can establish a 3D roll-forging die model according to the design parameters and provide a reasonable geometric design module for the preforming in the roll forging process. However, VeraCAD simply converts the geometric surface of the original billets into curved surface of the roll-forging die; the characteristics of the materials and the variables involved in the roll forging process are not considered. Therefore, the results generated by VeraCAD are inconsistent with actual roll forging results. In addition, it is necessary to simulate the actual roll forging results through the DEFORM software. This study investigated the optimal parameter design for the roll forging of a steel bar with oval section into one with square section through a two-high mill. Applying the CAD software of the commercial roll-forging die in the market, the forging process is set up according to different roll forging length and roll forging die diameter parameter into nine Series. Use the commercial finite element analysis software DEFROM used to simulate the actual roll forging results, and the simulation results generated based on various parameter designs were plotted on an empirical formula graph, which can serve as a reference for researchers in practical applications.
