However, machining accuracy especial at the vertical straightness of a workpiece may be destroyed due to some phenomenon such as wire deflection, wire vibration and machining conditions. This paper aims to improve part straightness in rough cutting of Wire-EDM. By applying real-time tension control and active wire feeding apparatus, standard deviation of wire tension can be reduced from 21 gf to 13 gf. The relation between table federate setting and part straightness were experimentally investigated by means of a pulse discriminating and monitoring system. Experimental results show that part straightness can be significantly improved form 13 μm to 4 μm through proper machining settings, along with, a combination of real-time wire tension control and active wire feeding apparatus.
