This research used the Taguchi methods to identify the significant parameters of plasma thermal spray process. We selected the powder feed rate, spray distance, electrical current, primary gas flow by argon and secondary gas flow by hydrogen as five factors in thermal spray parameter. We also selected the upper and lower values as two levels in orthogonal array table. Finally we obtain the best parameter arrangement from the signal to noise ratio and the mean of tensile test response table. The results demonstrate that thermal spray with base metal surface preparation will not only affect boundary between base metal and spray coating but also cause the tensile test result. It could be observed that the separation on specimen surface of test bar with coating layers was integrated display on pictures by using microscope and exams the material element by using SEM.
