Armature spot welding is one kind of resistance welding, and the resistance welding is one of the most comprehensive applications in vehicle industry. The quality control of resistance welding is usually follows the practical experience. It is not easy to do theoretical analysis because of too many parameters involved in the process. There are many researches and discussion dealing with the welding parameters, but few concern the welding quality. In current study, we applied the finite element method by using ANSYS for numerical simulation and found that the condition of contacted area of copper wires between armatures dominate the quality of welding. In this study, the effects of the condition of contacted area of copper wires and the alignment and misalignment of copper wires in temperature distribution. Where investigated we use ANSYS to calculate the electric-thermo coupling temperature field, and the contact resistance is the key parameter in this simulation. The condition of contacted area of copper wires is represented by varying the contact resistance. Our analysis are including alignment and fully contact, alignment and round edge, alignment and rough surface, misalignment and fully contact, misalignment and round edge and misalignment and rough surface of copper wires to the temperature distribution of spot welding.
