It forms the upper part of a metal bar into a desired head shape through upsetting, while holding the lower part of the bar in the shank of die. Its final product is mainly used to hold structural parts together. This study simulates and analyzes problems related to cold heading by experiment and a commercial FEM code, ABAQUS. Using 6061-T6 aluminum and pure copper as the working materials, the effects of process parameters (Material property, friction, radius of fillet and heat treatment) on loading, deformation, and the distribution of stress and plastic strain in the deformed configuration are discussed in detail. The trend of the computed load-displacement curve is similar to that of experimental data. The predicted bulge in deformed configuration is in excellent agreement with that observed in experiment. As expected, the material in the shank does not influence the material flow in the deforming region. Both friction and the radius of fillet have significant effects on cold heading.
